Ahh...You mean mounting the templates. Sorry about that. There's a green cut-line between the tiles because they can't be mounted directly butt up against each other. If you did that you wouldn't be able to cut-in a slightly inward sweeping angle on all sides (or at least where tiles join). Its a bit hard to explain. You could attempt to cut all your mounts out butt against eachother but you'd end up with one or two edges sweeping outward instead of inward...even if you were trying to do a perfect 90-degree stroke. That in turn would create issues later on when you're trying to "linx" two tiles together and you'd wind up with a gap or general alignment issues. |

Okay - so I cut out my first batch of tiles using the rotoZip this evening. Because it's cutting through foam (which isn't known for it's incredible fortitude in the face of power tools) I noticed that straying is VERY easy. A slight twitch in your forearm and you could possibly carve a pretty serious gouge into the edge of one of the tiles. I took Denny's suggestion and used spray adhesive to fix 3 sheets of foam board together. I then sprayed on the pattern for the top one (took about 10 seconds to spray 4 - I'm loving it!) and used a drywall square to guide the edge of the jigsaw base to keep the edges relatively square. If I had a tablesaw, I think a better option would be to set the fence to 6" wide and rip off 6" wide strips. You could then turn those around and rip them into 6x6 squares, leaving just the tedious part of cutting out those keyholes. I would say that if you want to speed up the process, set up a jig and use the rotoZip tracing attachment to just zip right over those slots. If I can find a couple of scraps of plywood I may try just that. |

Does the 80 degree angle (slightly inward angle) of the edge of each tile need to be close to 80 degrees or is in the inward sweeping angle that's important? I have a mat cutter that does 45 degree angles through foam board - it would cut time considerably if a 45 degree angle doesn't create too weak an edge. |

Hmmm...45 degrees might work for the overall square cut of the tile (you'd have to be careful about gluing your reverse side flaps) but it would probably cause problems on the slots. You need some meat in there for linX connectors to grab onto, I fear that a 45 degree cut would make them too slippery. |
